Occasionally I get hissing, or white noise through my rig. I think its venue power related because its inconsistent, but the noise gate has no affect. Anyone experience this? Is there an optimal master volume setting for running direct? Could the relationship between the master volume and the input gain on the board have anything to do with it?

Please familiarize yourself with the concept of Master Volume. Master Volume doesn't represent a particular volume of a specific output. At Master Volume X one output could be very loud while another is very low or even muted. If you're feeding FOH via the MAIN OUTPUTS, check at Main Output Volume and "Main Out -12 dB".
